Connecting and managing battery cells using a printed circuit board

The “PCB Fixed Type” in a Cells Contact System (CCS) describes a design where a Printed Circuit Board (PCB) serves as a primary structural and functional element for connecting and managing battery cells within a module. Unlike designs that might rely more heavily on wiring harnesses or flexible circuits, a PCB Fixed Type CCS utilizes a rigid or semi-rigid PCB to which various components are directly mounted or connected.

Characteristics

Core Element

Rigid or Semi-Rigid PCB

The foundation of this CCS is a PCB, typically made of materials like FR4. This board provides a stable platform for mounting and connecting various components.

Direct Component Mounting

Key elements of the CCS are directly integrated onto the PCB. These can include:

  • Busbars
    • Instead of discrete copper strips, the high-current pathways for connecting cells in series or parallel can be integrated directly into the PCB as thick copper traces or planes. In some advanced designs, the busbars themselves might be embedded within the PCB layers (integrated busbar CCS).
  • Signal Collection Circuitry
    • The PCB houses the components needed for battery temperature sensing (NTC thermistors), cell voltage monitoring, and potentially other measurements. These components are surface-mounted onto the board.
  • Connectors
    • Interfaces for connecting to the Battery Management System (BMS) are soldered directly onto the PCB, providing a robust and reliable connection point for data and control signals.
  • Fuses and Protection Components
    • Overcurrent protection devices like fuses or PTCs can be integrated onto the PCB for enhanced safety at the cell or module level.

Fixed Arrangement

The PCB dictates a fixed and precise arrangement of the components and their interconnections. Once the cells and other elements are connected to the PCB, their relative positions are maintained by the board’s structure.

Connection to Cells

Battery cells are connected to the PCB through various methods, like:

  • Direct Welding
    • Cell terminals might be directly welded to pads or features on the PCB (often with intermediary nickel tabs for better weldability and conductivity).
  • Connectors
    • Specialized battery connectors can be mounted on the PCB to receive connections from the cells.
  • Compression Contacts
    • In some designs, pressure contacts might be used to establish an electrical connection between the cells and the PCB.

Advantages of a PCB Fixed Type CCS

High Integration

Combines power distribution and signal collection onto a single component, reducing the number of discrete parts and simplifying assembly.

Improved Reliability

Eliminates many manual wiring connections, leading to more consistent and reliable electrical performance.

Precise Component Placement

The PCB manufacturing process ensures accurate positioning of all components, which is crucial for sensing accuracy and consistent connections.

Facilitates Automated Assembly

Surface mount technology (SMT) allows for automated placement and soldering of many components, leading to higher production efficiency and lower costs in high volumes.

Compact Design

Integration on a PCB can lead to a more compact and lighter CCS compared to designs with extensive wiring.

Enhanced Safety

Integrated protection features on the PCB can provide a more controlled and reliable safety mechanism.

Better Thermal Management (Potentially)

A well-designed PCB with appropriate copper layers can aid in heat dissipation from cells and components.

Reliable and compact solution

A PCB Fixed Type CCS leverages the capabilities of printed circuit board technology to create a highly integrated, reliable, and often compact solution for connecting and managing battery cells in a module. It’s a common approach, especially in applications where space efficiency, automation-friendly assembly, and consistent performance are critical.
